I am going to cut the holes for my overflow pipes through the cabinet. The plywood is 3/4 that I need to go through. How much should I oversize the holes so it would be easy to service the bulkhead if I need to repair or change one out. The overflow holes are 1".

you want the waterlevel just under the bottom of the cup , (you can see a line under it) with the valve by the pump, then adjust the air mixture to have bubbles to your desired skimming.

I have been using the 400 series for years. It has many attachments available. I have used it from small intricate model work to planing doors and as a rotozip. I wouldn't trade it for the world
The I5 is the newest model. It is 2.5 times brighter than the g series. It is now assembled in the US.
I spoke to them yesterday asking about parts and service. It comes with 2 years coverage after that if an led goes out the strip of 5 is $50. To replace it is 2 screws and a plug.
you can use a regular hole saw, i would keep the speed low and the acrylic wet so the acrylic dosen't melt.
i haven't done much acrylic work so if the speed isn't correct feel free to correct me
if you are doing a rectangle with the jig saw drill a hole to get the blade in, then make sure you have a straight pice of wood clamped to the canopy to use as a guide and run the saw along that. That way your cut is straight. Jigsaws used freehand are hard to make perfectly striaht cuts.
